M's front rail cap screws broken

Help!
In an attempt to remove the upper bolster to repair a bad leak in the stearing gearbox I broke off two cap screws on the right front rail nearest the radiator. I had sprayed both screws/bolts with WD-40 every time I walked by for last two months prior to removal attemtpts. First bolt I tried heating, second w/o heat and both heads broke off leaving studs inside. I drilled a small hole completely thru each but am not sure how long the screws really are, can anyone tell me? I need to re-drill each hole up a larger size but don't want to drill through farther than necessary. Any good hints on removing the remaining bolts/screws w/o breaking them off?

WD-40 does not work good for penetrating oil try some Knocker Loose or Kroil. Van

A welder will be your best friend here. Simply find a nut of the right size, hold it over the broken stud, and weld it on. Get a wrench on it while it is still hot and it should come loose. The heat from the welding expands everything and will break the rust.

My Dad taught me that if you suspect a large bolt OR plumbing joint to be siezed, You whack the bolt head with a large hammer several times. You gotta give it a real dead blow. This helps fracture some of the corrosion, and maybe allow your penetrant to work itself in farther. I'll never say I haven't broken a bolt even when using this method, but I do see what bolts I do manage to remove, how bad they looked, and feel pretty confident that if I hadn't done that little trick...they too may well have broken as well. Just a little tip that HAS worked for me. HTH

Step the holes up until you reach the tap drill size or until you drill into the threads if you are off center slightly. You can take a small pin punch, and sharpen it flat at an angle and use to tap the outside of the old screw towards the hole. If you are right on center, and have reached the tap drill size, you can usually tap out the old screw. A rule of thumb for length of screw is 1 1/2 x the diameter. I"d also suggest a different penetrating oil than WD 40. I"ve had problems with bolts seizing worse. The only thing I found good use for WD 40 is for fishing, temporarily keeping something from rusting, and to use as a lube when surface grinding aluminum.

Did the same thing on my loader tractor when mounting the front brackets. Seems 60 some years of rust wouldn't let them turn. Can't see why not. Anyway, Tried progressive drilling, easy outs, welding, yadayadayada, and then just drilled them out to 1/2 inch, stuck some grade 8 bolts through, put nuts on the back and tightened the sh1t out of them. works good. Harley
