I'm interested in a way to weld seams on a 16 gauge stainless box without buying an expensive robotic setup. Any ideas?

Yes and NO. Low heat settings Yes High No.

Last night I used my Thunderbolt XL @100amps 3/32 -6011 no problem. (On a Generac 5000 watt generator)
Referencing>Link
AC Voltage @100amps ~55volts AC
Watts = 55*100 = 5500watts House draw = 5500/240 volts ~ 23 amps These are probably very liberal questimates....

FWIW I just bought a 4000 W Generac and hooked up my 225A Lincoln buzz box to see if it would work. Did 75A, then 100, then 120A with no problem. It would not run my 6hp compressor, though. But I will probably return it for the 5500W unit. Even thought it ran the welder, 4000W seems a bit too small for the long term.

I have a 225 AC/DC lincoln welder, and it pulls almost the full load on my 8KW generator. Gene

You may be able to weld with the gen. if you keep the heat setting around 100 amp or less.

My lincoln ac-225 uses a 50 amp beaker/replaced the dryer 40 amp . I made a lead/adapter cord. dryer (male) plug to a the lincoln supplied female electric box using 50 ft of 2/0 wire and works well.

5000 watt generator is nowhere near enough juice to run a 240v/ac-225 amp welder !!!!!

Did i read this right? Did you upgrade the wire in the wall to your dryer to a size big enough to carry a 50amp breaker (you said it had a 40) with out being overloaded????? ? If not, it's a good way to start a house fire!!!! Robert
