Hey rhouston - You're certainly correct about emery cloth abrasive and it's potential effect on commutator/brush life! HOWEVER my experience has been otherwise, perhaps because.... 1 - That article was written for generators which are expected to run 100's or 1,000's of hours in their between repairs. A bit of abrasive left over from cleaning with emery cloth embedded in the commutator will likely shorten brush life. On the other hand a starter's useful life (cumulative run time) is probably less than hour or so. Brushes are gonna see a lot more wear from switching hundreds of amps of DC current every 1/2 revolution than they ever will from a bit of grit embedded in a commutator bar. 2 - I shoulda mentioned when I'm done with the emery cloth I do a final polish on the commutator with fine steel wool or Scotchbrite, wipe with solvent, then clean the out the insulating grooves between each bar. Unlikely much tramp emery grit is left in the commutator after that...
