Posted the solution in a new post but I want to archive the answer here - it turned out to be the battery cables. I put in some fat new ones and ran the negative cable to ground on a shiney spot on the starter flange. Starts fine now. This confirms that it was a bad cable - everything else was either rewired or rebuilt - new starter solenoid too. Most likely it was that thin positive cable but I replace both to be safe. This is also to document that I went from starting fine to an absolute no-start situation just with resistance building up in the cable. I checked connections before I started monkeying with stuff and nothing had changed - the connections were all tight. I did have the starter rebuilt - it was done by a guy who'd given me a lot of free advice and I was planning to have it done anyway. I know the starter was not the culprit because when I put it back in I still had the same problem.
