Have you checked the inertia switch & related wiring? I have have several act up on me over the years... Just a thought.
My Uncle & Grandfather (both of whom retired from the St Paul Ford plant) swore that the pumps would have issues if consistently run below 1/4 tank. Not sure if that holds true for the current pumps but I have experienced issues with the 80s & 90s pumps.
I have seen issues with new aftermarket pumps failed right out of the box and in one case a new pump was seized.
