So with the header off you get no noise? Trying to rule out the drive system as being the problem. I do not quite follow what you mean about the chain sprocket. Are you saying the chain links are wearing an impression below the teeth bottoms on the side of the sprocket? If so that is more of a sign of it running out of alignment. Hopefully you know it is important to replace the chain when you replace the sprocket. Any time you have a chain off you should check for wear by wrapping it around the sprocket and squeeze the ends together with your hand. You should not be able to pull the chain away from the sprocket but maybe a 1/16 of an inch on the opposite side of where you are holding the chain together. When chain wears it starts to only pull on one tooth of the sprocket and starts wearing sprockets quickly. You say the bearings ..appear.. okay. You have to get in there with a crowbar and pry on the rollers to see if you can get movement out of them I am just guessing the machine has a crimper or conditioner on it. The suggestion on using the laser IR gun is a very good one.
