Dave, it bothers me a little when you say the old ring gear had chips out of it. Could their be something that you overlooked? Usually when that occurs their are some definite problems. Did this come on suddenly, or did you buy it knowing it was bad? It definitely sounds to me as though something similar to what happened before is about to recur. When you had it apart, did you try turning everything to see if it was bound in some area? When I mentioned the pinion and ring gear being matched sets, what that means is they are lapped together in a running condition. You will never in normal circumstances achieve this. But it certainly would not make the noise you describe in reverse. Incidentily what were the backlash readings you had?
